Slowly getting there. On the weekend I cut off the connector from the air regulator (usual green corrosion) and replaced it with a quick release type. Finally got it to idle below 1500.
Today Mick gave me one of his cordial mugs which allowed me to perform a boost leak test. No surprise so much air was pissing out it blew my hair back. I had used a poorly sized hose to replace the front driver side PCV hose. Once replaced and re-tested I noticed only a bit of air coming out around the passenger side intercooler which is fine as I will be replacing it with a FMIC that's sitting on the shelf.
Went for a spin and I finally have boost!

    More progress:

Today after work I installed the series 2 PTU. Amazingly the car runs a lot smoother now. Thanks Mick for the wiring diagram.
All that remains now is installing 555cc injectors, FMIC and hooking up some new speakers.

Where do you get these quick release type connectors?

    Got them off ebay:

To use them on the injectors I had to file down the notches as they're offset on the injectors. Pretty much replaced every injector style connector on the car with these and found the car runs much better. Most of my connectors were falling appart and badly corroded.

Installed the front mount intercooler finally. Started Sunday afternoon. Bad idea when you're making your own pipes and brackets to suit. Ended up finishing it last night just before midnight. Bumper went on easily but had dramas getting the Pod filter to fit. Got there in the end and drove to work today without any problems. Next time around I'd just buy a ready to bolt on kit.

Speedo sorted. I was getting sick of it dropping out every 10mins or so. Replaced the speedo and it's working great now. Did a 400km/h trip this weekend and no problems.

Managed to successfully socket the ECU today. Burnt Stage 3 tune and will take it for a spin in the morning to see how it feels.

It's about time I posted up some pics.

    Engine free:

Engine out and slowly getting torn down:

Sump was a bitch to get off:

Pistons out and checked to ensure they're fine and within specs:

Heads after they were sent off to get checked for hardness, decked and pressure tested:

New T25/28 hybrids. Looked very similar to stock but everything was out just enough to make them the biggest nightmare of the whole build!
Also jethot coated dumps in the background. Coated both inside and out to keep temps down.

    UAS engine mounts:

Engine mounts heatwrapped to ensure they last:

Engine assembled and ready to go back in:

Another pic of engine showing heatwrapped dumps:

Engine going back in (thanks to the dumps it came out again a few times!):

    Engine where it belongs:

Had the car off the road for a couple of weeks while trying to work out why it won't start:

Now I am back to boost leak testing. Found a heap air coming out of a hole on the passenger side BOV:

So now I need a BOV.

Ditched the POD filter and installed a factory airbox. Thanks Daz & Kaz!
Now the car runs smoothly and no longer surges at cruise! Hopefully the BOVs will arrive tonight so I can continue patching up the boost leaks.

Also new coolant temp sensor arrived yesterday so installed that too. Hopefully no more car refusing to start issues.

What felt like a few months with the zed off the road turned out to be a few weeks.

Pulled the lower plenum off as it was the last of my boost leaks. While getting there I noticed the cam seals on the driver side leaking. Quick call to Bursons saw me with another pair the same day (they keep them in stock for some reason). Not sure why they leaked as they were new seals and cams don't have any unusual groves.
Nightmare of a job but got it back together and running again. Went for a quick spin last night and had some strange squeeling noises after hitting boost. After letting the car idle for a a while, the noise went away. Sounded a bit like slipping belts but can't quite pin point it. Apart from that the car ran better than ever.

About to do another boost leak test, hopefully I won't find more.

Oh, thanks for the manifold gasket MickW

Jesus christ, this is never ending! Boost leak test revealed a vac line leaking. Easy fix. Then a clamp around BOV was a bit loose. Fixed. Finally the BOV that I recently replaced is leaking!! Will buy a new one this time as it looks like stock secondhand ones are getting too old to be reliable.

good progress on the project dude, but dam that is one dirty engine bay you coulda cleaned it up a bit before the engine went in lol :p

whats your next plans? make sure no boost leaks etc and get it tuned ?

Its been a budged and rushed build so we can have a second car to get around in.
If I had more spare time on my hands I'd clean up the engine bay, but with the exception of weekends, it's pretty hard for me to get time off work.
Not too worried about a dirty engine bay as I don't drive around with it open and if a cop has a peak, he's inclined to think it's pretty much stock :)

Yeah plan to get it tuned as soon as I get these leaks sorted. It appears there is an exhaust leak now around the dumps :(

Finally tracked down the squeaky problem. Sounded like a dodgy pulley, but further investigation revealed that I didn't tighten the bolt behind the power steering pulley! So the pulley was occasionally slightly rubbing on it. Tighten the bolt and all quiet now!

To add to my frustration I noticed my new front tyres are already chewed out on the onside. I've ordered a set of adjustable front upper arms as well as a pair of new BOVs. I can see why people call these cars a money pit. Although I have to admit so far it hasn't cost me that much all up. Fingers crossed there aren't many more nasty surprises.

    Haha, the fun never stops.
Got my 'new' BOVs today only to find they're not so new!!! And to top it off they're not plumb back as advertised.
I quickly emailed the seller. 10mins later they were on the phone

He tried to convince me they're new to which I had to explain I wasn't born a few mins ago. The bits of grease they failed to clean are a dead giveaway!
And explained they're not plumb back which is a term he was not familiar with and said a tech guy will call me back later today!

Not happy as work is a f#@king pain in the arse in terms of getting time off. So I try to make the most of my weekends. Dealing with f#@kwits such as these does not help my situation
